Hi Guys, thought i would just explain my problem and see what you think. Scoot (1978 P200e), came back from the shop after getting front disc brake fitted, but the lights didnt work - t he guy at the shop said it was working OK, but I just thought it would be a simple job to fix, probably just a loose or trapped wire. So I removed the headset top and hey presto everything worked: main beam, dipped and parking light, speedo light and light indicator. So I refitted the headset top keeping the lights on as i tightened the front two bolts. On tightening the rear two headset bolts, the lights wet out when i came within approx 4mm of the headset top being fully fitted flush at the speedo . So i removed the headset and checked for any trapped wires - nothing. So i retightened the heat set top again. I did this about 5 times but every time i came to tighten the rear bolts the lights went off. So I glued some rubber packers to the inside of the headset to offset the 4mm gap. On refitting i noticed that the dipped beam switch had stopped working as a wire came loose from the female connector. At this point I gave up. Ive ordered a crimping kit to fix this. Im planning on removing all the wires and then refit them when I have calmed down. Any other suggestions please?

Cheers guys for the advice. are there any mods i could make whilst ive got the headset off? the light is bright enough so im not bothering with halogen (even though i have a spare 35W bulb), should I generally increase the thickness of the wires when i replace the spade connectors?

No real point creating work for yourself like that, replace the ends and that's about it. Unless you're fitting an electronic tin opener for rallying purposes... Would need thicker wire then.....,

Mods ? Mods ? Nay ! Wire thickness is as intended so ok . Just check all connections are good and tight and all cables (gears , throttle , speedo) are all seated properly and lubed and sound . Suppose you could fit a SIP speedo , rev counter , annoying Alexa talking jobbie or all other sorts of gizmos , blah , blah , blah ! But otherwise fit it and nip it up !!!
Cheers.

Crimper arrived so i replaced most of the connectors, and used masking tape where exposed metal was. Also replaced the bulb - 35W halogen put all the gubbins back in, tightened up the 4 retaining bolts for the headset top and hey presto - lights now work! happy days

had the same bother with my 78 p200e, main cause was a sh*t bulb holder, bought a bosata one and it helped, shrink rapped all the connections and every thing was fine, posted the same question as you a few year ago and everyone was like dunno btw I hve a spare bosata headlamp and bulb.

yes trying to find info on headset wiring on a European p series is tricky, at one point I could memorise it, if two wires touch anywhere, then everything is out, have you a decent quality bulb holder?

yes, bought new lens and bulb holder last year - SIEM i think, but i had to well bend the retaining clips to make sure it was a snug fit. I also made some rubber pads from an old inner tube to insulate where the lens retaining bolts attach to the headset btm. The vibrating sound and rattles have gone and everything seems Ok so far!
