OK, I've started stripping the engine. I got the head and barrel off tonight and what I can see so far doesn't look all that bad really. The bore looks in pretty good shape in as much as there's no scoring, but there's a couple of broken cooling fins which have got me thinking about whether it'll overheat in use? On the other hand, the layers of 2-stroke crap all over the outside of the cylinder suggest that it ran like that for years and that it's current owner is a bit of an old woman who spends too much time worrying about nothing What do you guys think?

Broken fin(s) wouldn't worry me Jaz if its just those 2.
How are the ring gaps? if the barrels in good shape may be worth a hone and a new set of rings..

Dunno, how do I measure that? Told you I was new to all this I (very nervously and probably over-cautiously) split the cases tonight, using the instructions I found at the scooterhelp website. No problems so far, I got the gearbox input and output shafts out OK, but I still need to free the clutch side crank bearing from the case. I tried heating the case around it gently as suggested and trying to pull it free without any luck. I know you said no hammers, but would a hide mallet be OK? Anyway, nothing looks obviously stuffed so far which is nice! The gearbox cruciform looks well worn but that was getting 'retired' in any event.

Pop the rings off the piston and push into the barrel by about an inch, then measure the gap of each one with a feeler gauge. Can't recall the max recommended gap, but it's in the Haynes.. if ring gap is too big but barrel in perfect shape you can replace rings and just get the barrel honed. If you have heated round the braring seat in the case there is little danger of damaging the crank giving it a tap from the clutch side.. as long as you catch it just be careful not to damage the threads. Worth taking a look at the layshaft needles whilst you are in there and change the rear hub bearing & (external) oil seal and check that the sealing pad (where carb bolts on) is in good shape, and not badly scored. With a new cruciform, crank oil seals plus main bearings if you need them that's about it..

Some heat and a few taps from the hide mallet shifted it just fine. I've had it all in the parts washer and I'm going to see if my friendly local scooter shop can give the crank the once over and fit me some new bearings.
